Sustainable aviation fuel (SAF) is considered an important option for reducing greenhouse gas emissions from the aviation sector. Among the available SAF production pathways, hydroprocessed esters and fatty acids (HEFA) is one of the most mature technologies and can utilize triglyceride-based feedstocks such as vegetable oils, waste oils, animal fats, and microalgal lipids. In this study, a triglyceride-based HEFA process was developed in Aspen Plus to investigate SAF production under two blending targets, 10% and 50%. The process includes hydrodeoxygenation (HDO), hydroisomerization hydrocracking, and downstream separation. Literature-based kinetic models were implemented and validated before being applied to the process simulation. Sensitivity analysis was used to determine a suitable hydrogen feed ratio and reactor specifications. The separation section was first designed using DSTWU and then rigorously simulated using RadFrac. MATLAB was linked with Aspen Plus, and simulated annealing was applied to optimize the overall process based on total annual cost. The results showed that the optimal H₂-to-oil molar ratio for the HDO section was approximately 2.2. The 10% blending case achieved a SAF mass yield of about 39.1% with a TAC of approximately 967 kUSD/y, while the 50% blending case achieved a higher SAF mass yield of about 46.4% but required a higher TAC of approximately 2648 kUSD/y because of the more severe isomerization requirement. Despite the higher TAC, the 50% case achieved a lower estimated minimum selling price due to its higher SAF production rate. Overall, the two cases represent different process strategies depending on whether lower investment or higher SAF yield is prioritized.
